My friends and I are running to the end of our Hard Drive space (20GB). The plan is to get either the 60GB Hard Drive or the 120GB Hard Drive.
Will there be any issues in transferring the hundreds of DLC songs we have and will we be able to keep our RB1, Lego RB, and AC/DC songs (and the 20pack) without having to re-buy them for their codes?

You never have to re-buy anything on 360 or PS3 as long as your ID (gamertag, PSNID) remain in good standing.

If you have a data transfer cable you can use that; otherwise you can copy your game saves to a memory card to transfer, then recover your gamertag and re-download your DLC.

As well, the Data Transfer Cable only comes with the 120GB hard drive, not the 60GB one, right?

No.

When you buy DLC on Xbox 360, it's linked to your physical machine and your gamertag. As long as you're using the DLC on that specific machine (whether you're signed in or not), you're fine. If you download the DLC to another machine, you're still OK as long as the gamertag that purchased the DLC is signed in on that console.

What doesn't work is downloading to another machine and playing offline / with a different GT.

Yes. It used to be possible to request a cable from Microsoft support for free; I've heard that is no longer the case, though.
